If the CCR operator for Kiln Operations is absent and no certified substitute is clocked in, the system blocks shift start and alerts the Shift Supervisor and HR Head simultaneously — before the kiln runs unattended.
The morning shift CCR operator calls in sick at 5:45 AM. The outgoing shift supervisor verbally approves the junior operator to take over — even though his Kiln Operations certification expired 3 months ago. A kiln upset occurs at 7:30 AM. There is no record of who approved the override, no documentation of the handover parameters, and no clear accountability. This is a compliance failure, a safety incident, and a regulatory nightmare.
Every shift start requires system confirmation that all mandatory roles are filled by currently certified personnel. Expired certifications are flagged 30 days in advance. No verbal override exists — any exception requires Plant Head approval with a mandatory reason logged in the system, creating a full audit trail for regulators and insurance.

Every shift has a defined skill requirement: how many CCR operators, kiln supervisors, electrical duty officers, and quality technicians are needed. The system checks attendance against this matrix before allowing shift start. If any mandatory certified role is unfilled, shift start is blocked. The Shift Supervisor sees a clear screen showing which roles are filled (green) and which are missing (red). Only the Plant Head can authorize a conditional start — with mandatory justification that is recorded permanently.
Before a shift ends, the outgoing Shift Supervisor must complete a digital handover form — capturing: current kiln feed rate and outlet temperature, active DCS/SCADA alarms, equipment under breakdown, maintenance activities in progress, quality samples awaiting results, pending dispatch operations, and any safety observations. The incoming supervisor reviews all items and provides digital sign-off. The form is linked to the Production MES shift log, creating a complete shift record. Handover cannot be marked complete if critical sections are blank.
Full employee lifecycle from offer letter to separation — managed in the system. Joining workflow captures personal details, bank account, PF/ESI enrollment, and skill certification. Certification records are maintained with validity dates and renewal reminders. Transfers between departments or plants preserve the complete employee history. Separation workflow triggers final settlement calculation, clearance from all departments, and PF withdrawal initiation. Contract and third-party workers have separate profiles with mandatory site entry safety training records.
The HR team builds monthly shift rosters with drag-and-drop scheduling, ensuring every shift has the right certified mix of operators. The roster is validated by the system against the skill matrix before publishing. Roster changes require HR Head approval. Attendance is captured via biometric / RFID integration and matched against the published roster. Deviations (late arrivals, absent, early exits) are flagged for supervisory acknowledgment. Monthly attendance data feeds payroll computation with overtime and night shift allowances calculated automatically.
The system sends renewal alerts 90, 60, and 30 days before expiry — so no certification lapses unexpectedly.
